Bag Quality Control: Six Inspection Gates, 14 Tests, One Sealed Standard

Quality on a bag is decided at the fabric roll, the first piece off the line and the zipper cycle test - not at the end. This page shows every gate an order passes, what is checked, how many pieces are sampled, what equipment is used and what you receive in writing before you pay.

Backpack Quality Control & Inspection

Why it matters

The cost of one bad batch is higher than the price of the whole order

A 2% defect rate on 5,000 bags is 100 returns, 100 one-star reviews and a re-order that goes to someone else. Inspection is cheaper than any of those.

QC inspector examining a backpack

Returns cost 3x the bag

Return shipping, refund, replacement and lost review value on a USD 12 bag add up to USD 30-40. One percentage point of defects on 5,000 bags is USD 1,500-2,000 gone.

Zipper chain - the most common failure point

Reviews decide the re-order

On Amazon and in retail, a 4.3 to 4.6 star difference is the difference between a re-order and a delisting. Zipper and strap failures are the two most common one-star causes on bags.

Compliance is a customs issue

A missing warning label or a failed phthalate test stops a container at EU or US customs. Testing at the factory costs a fraction of storage and re-export.

Inspection gates

Six gates every order passes

Each gate has a defined trigger, checklist, sampling level and written record. A bag cannot move to the next stage until the gate is signed.

  1. Fabric rolls in the Senszx warehouseG1

    Incoming material inspection

    On fabric & hardware arrival

Every roll and every hardware lot is checked against the approved swatch and hardware card before it can be released to cutting. A roll that fails is quarantined and replaced by the mill - it never reaches your bag.

    Checklist

    • Fabric weight (GSM) with round cutter and balance, +/-5%
    • Colour against lab dip in D65 light box; shade band A/B only
    • Coating adhesion and hand feel vs sealed swatch
    • Rubbing colour fastness (dry / wet) grade 4 minimum
    • Width, defects per 100 m (4-point system), roll length
    • Zipper cycle spot test; buckle tensile; plating visual
    Sampling
10% of rolls, 100% of hardware lots
    Record you receive
Material inspection sheet per PO, signed by warehouse QC
  2. Sealed reference sample and materials on the sample tableG2

    Pre-production & first-piece approval

    Before the line starts

The sealed sample, operation sheet and jigs are reviewed with the line leader. The first bag off the line is measured and compared point by point to the sealed sample before the rest of the cut is released.

    Checklist

    • Every dimension on the tech pack, tolerance +/-0.5 cm
    • Print / embroidery position and size vs strike-off
    • Stitch density 8-10 SPI on 600D, 7-9 on 1680D
    • Bartack count and position at every strap and handle anchor
    • Zipper size, slider type and pull orientation
    • Component colour match across fabric, webbing, binding, tape
    Sampling
    First 3 pieces
    Record you receive
First-piece approval form with photos; released by QC lead
  3. Roaming QC on the Senszx sewing lineG3

    In-line inspection

    Every 200 pieces during sewing

Roaming inspectors pull a bag from each station every 200 pieces. Sub-assemblies (straps, back panel, organiser) are checked before they are joined to the body, so a fault is stopped at the station, not found at the end.

    Checklist

    • Seam straightness, skipped or broken stitches
    • Bartack integrity - pull test on 1 in 50
    • Zipper run, slider lock, end stops
    • Sub-assembly alignment (strap symmetry +/-3 mm)
    • Thread trimming, no needle holes, no oil marks
    • Lining seams and pocket placement
    Sampling
1 per 200 pcs per station
    Record you receive
Hourly line QC log; defects fed back to operator within 10 minutes
  4. 100% final inspection line at SenszxG4

    100% final inspection

    After finishing, before packing

Every single bag is opened, every zipper run end to end, every pocket checked, every logo inspected under light, and the bag is stuffed and shaped. Children's bags additionally pass a needle detector.

    Checklist

    • Visual: stains, marks, colour shading, print defects
    • Function: all zippers, buckles, straps, locks
    • Dimensions on 1 in 20 vs tech pack
    • Hardware finish - scratches, plating, sharp edges
    • Labels: woven label, care label, hang tag content
    • Needle detection (children's and EU-bound bags)
    Sampling
    100% of pieces
    Record you receive
Final inspection tally: pass / rework / reject per style and colour

  5. QC team performing the AQL pre-shipment auditG5

    AQL 2.5 pre-shipment audit

    After packing, before balance payment

An independent QC (not the line inspector) draws a random sample per ISO 2859-1, General Level II, AQL 2.5 major / 4.0 minor, opens sealed cartons and re-inspects. The report with photos and measurements goes to you before we ask for the balance.

    Checklist

    • Random carton selection across the whole lot
    • Full re-inspection of sampled bags
    • Packing: polybag, tag, barcode scan, carton marks, carton drop test
    • Quantity count vs PO and packing list
    • Photo record of every defect found

Defect classification

How a defect is classified and what happens to it

ClassDefinitionExamplesAction
CriticalUnsafe or non-compliant; the lot cannot shipNeedle found; sharp hardware edge; missing warning label; banned substanceLot held; 100% re-screen; root cause report
MajorAffects function, appearance or saleabilityZipper jams; broken bartack; logo off-position > 3 mm; colour shade outside band; dimension out of toleranceRework or replace; counted against AQL 2.5
MinorCosmetic; would not cause a returnLoose thread end; slight puckering; faint mark that cleans offRework at final; counted against AQL 4.0

Worked example: a 1,000-piece lot at AQL 2.5

  1. Sample size: ISO 2859-1 General Level II, lot 501-1,200 = code letter J = 80 pieces drawn at random from sealed cartons.
  2. Accept / reject: Major (AQL 2.5): accept 5, reject 6. Minor (AQL 4.0): accept 7, reject 8. Critical: accept 0.
  3. Typical result after 100% inspection: 0-2 majors, 2-4 minors. Lot passes; report issued; balance requested.
  4. If it fails: 100% re-screen of the whole lot by a second team, root-cause note, re-audit. Ship date moves; your balance is not requested until it passes.

Quality control FAQ

What does AQL 2.5 mean in practice?
For a 1,000-piece lot, ISO 2859-1 Level II requires a random sample of 80 bags. With AQL 2.5 for major defects the lot passes if 5 or fewer majors are found; 6 or more fails and the whole lot is re-screened. Minor defects use AQL 4.0 (10 accept / 11 reject). Because we inspect 100% before the audit, typical audits find 0-2 majors.
Who performs the inspection - the same people who sew the bags?
No. Senszx has a 40-person inspection team separate from the sewing lines, reporting to the QC manager, not to production. The AQL audit is performed by a QC who did not do the 100% inspection on that lot.
Can I hire my own inspector?
Yes. SGS, BV, TUV, Intertek or your own staff are welcome at any gate. Most buyers book a final random inspection at G5; we hold the goods until the report is issued.
What tests are done in-house and which go to a lab?
In-house: fabric weight, rubbing fastness, hydrostatic head, abrasion, tensile, zipper cycles, load and drop, needle detection. Third-party: REACH, CPSIA, Prop 65, azo, phthalates, light fastness, nickel release - arranged per order and attached to the shipping documents.
How do you keep colour consistent across a large order or re-order?
One lab dip is approved and sealed; bulk fabric is dyed in the fewest possible lots and each roll is checked against the lab dip in a D65 cabinet. Webbing, binding, zipper tape and thread are dyed to the same reference. Re-orders use the sealed lab dip, so shade stays within band A/B.
What happens if bulk does not match the approved sample?
It does not ship. Differences found at G2 stop the line before cutting continues; differences at G4/G5 are reworked or the affected units replaced. If a defect is confirmed after delivery within 14 days, we repair, replace or credit.
Do you test bags for children's safety?
Yes. Children's and school bags pass needle detection at G4, use nickel-free hardware on request, and can be tested for CPSIA (US) or EN 71-3 / REACH (EU) heavy metals, phthalates and azo dyes through a third-party lab.
What is in the inspection report I receive?
Lot and PO details, sample size and AQL result, a photo of every defect found and how it was resolved, measurements of sampled bags against the tech pack, packing and carton checks, barcode scans, and the inspector's signature. Typically 20-40 photos as a PDF.
Do you inspect packaging as well as bags?
Yes. At G5 we check polybag size and warning text, hang tag content, barcode scan, inner box, carton marks, carton construction (drop test) and quantity per carton against the packing list.
Which certifications back this up?
ISO 9001 (quality management system - the procedures above are its documented processes), ISO 14001, ISO 45001, BSCI social audit and CE. Certificates with numbers are sent with every quotation.
